1. | Remove hand grips. See service manual. NOTE The twist grip sensor in the right side of the handlebar has a seal cap that protects internal electrodes from dirt and moisture, and also serves as a retention device for the throttle grip. To remove the grip, a slight tug may be necessary to release the index pins in the grip from the receptacle in the seal cap. Upon removing the grip, check the location of the seal cap. If the seal cap is still fastened to the index pins inside the old throttle grip, it can be discarded along with the grip. If the seal cap is still fastened to the end of the twist grip sensor:

1. | 2008 and 2009 Models: Thread twist grip sensor wire harnesses into right side of handlebar. a. While feeding the wiring into handlebar, gently pull connectors at end of jumper harness to draw twist grip sensor out center of handlebar. b. Fit index tabs on twist grip sensor into slots in handlebar. One index tab and slot are smaller than the others to prevent improper assembly.
2. | ALL MODELS: Thread left side heated grip wire harness all the way through and out center of handlebar. NOTE When installing Right Hand Control Module (RHCM), verify throttle end play is set correctly. See service manual. a. Some models may require an additional jumper to reach from left side grip to mating connector on twist grip sensor (depending on handlebar height, vehicle model and year). b. Figure 1 This 14 in. jumper with black/white wires is provided in kit.
3. | Figure 5 Position left side heated grip (4) so larger diameter portion of flange (5) is at the bottom. Push grip fully onto handlebar. NOTE
| |
4. | See Figure 5 , which shows similar left side switch mounting. Position lower switch housing beneath grip so that grooves (2) on outboard side of switch housing fit over flange on end of grip.
5. | Position upper switch housing over handlebar and lower switch housing.
6. | Start the upper and lower switch housing screws, but do not tighten. a. Verify that wire harness conduit runs in depression at bottom of handlebar.
7. | Position clutch hand-lever assembly inboard of switch housing assembly, engaging tab on lower switch housing in groove at bottom of clutch lever bracket.
8. | Align hole in handlebar clamp with hole in clutch lever bracket, and start lower screw with flat washer. a. Adjust switch housing and clutch hand control position for rider comfort.
9. | Using a T-27 TORX drive head, tighten first upper, then lower handlebar clamp screws. Tighten. Torque: 6.8–9 N·m (60–80 in-lbs)
10. | Using a T-25 TORX drive head, tighten first lower, then upper switch housing screws. Tighten. Torque: 4–5.4 N·m (35–48 in-lbs)

16. | Start upper and lower switch housing screws, but do not tighten. a. Verify that the wire harness conduit runs in depression at bottom of handlebar.
17. | Position brake master cylinder housing inboard of switch housing assembly, engaging tab on lower switch housing in groove at bottom of master cylinder housing.
18. | Align hole in handlebar clamp with hole in master cylinder housing, and start lower screw with flat washer. a. Adjust switch housing and brake hand control position for rider comfort.
19. | Using a T-27 TORX drive head, tighten first upper, then lower handlebar clamp screws. Tighten. Torque: 6.8–9 N·m (60–80 in-lbs)
20. | Using a T-25 TORX drive head, tighten first lower, then upper switch housing screws. Tighten. Torque: 4–5.4 N·m (35–48 in-lbs) NOTE Do not pull switch housing so far inboard as to cause throttle grip to bind or drag on handlebar. Actuate throttle grip to verify that it freely returns to idle position.
WARNING Before starting engine, be sure throttle control will snap back to idle position when released. A throttle control that prevents engine from automatically returning to idle can lead to loss of control, which could result in death or serious injury. (00390a)
21. | Verify that right grip/throttle sleeve rotates and returns freely and does not bind on handlebar or switch housing.
22. | Using a needle-nose pliers or similar tool, carefully grasp round plastic plug at outboard end of throttle grip. NOTE The terminal sockets on twist grip sensor are offset to one side, and pins can only be inserted one way. a. Insert plug back through opening in grip and insert terminal pins into sockets at end of twist grip sensor, engaging the two legs of the plug into throttle grip sensor openings. b.
